I recently made some lower fork protectors for my XR400. This process can be done with any bike, but the measurements I will be listing will be for XR400.

I started with black PVC pipe. The pipe had a 2" inside diameter, since my forks roughly measured 2". I removed the plastic brake line holder and the other one from the other fork. I first measured the distance from the axle clamp to the bottom of my dust caps for my SRC fork brace. This distance was 11 3/4", I cut my first pipe to this length. I then took a file to the edge of the cut to smooth it out. Next I cut roughly a 1" gap in the back side of the pipe. This is so the pipe can spread apart to go onto the fork.


The second one requires exactly the same process, but the measurement is different. The fork leg on the brake side measures 11 3/8".

Once cut it takes a little bit of force to push them onto the fork. The fork protectors fit snuggly onto the fork. It takes some force to get them to rotate.

A little bandsaw, I made half the cut, then flipped it overand lined it up. I held the pipe vertically so it wouldnt cut through the other side of the pipe.

I'm torn if I should add carbon fiber stickers to it or just leave it black.

I just bought new black plasics for my cr125 and i threw on a couple of metal mulisha stickers on there

I have them on my xr400 forks, they are not trivial to remove once you've snapped it on the leg. it will take at least two people to remove them

There is an article posted in the "Article" section about making these.
The article says that you can take duct tape and build a pattern on your forks. Then carefully remove the tape pattern and apply to PVC.
The advantage to this method is that you can cut around the axle mount and make it look that much more custom. :O)

True, but that article was written for bikes where you have to cut around the axle mount. The ones I made are different because the XR400 they are flush mounted with the bottom of the fork, they also look pretty trick.
